awap:As long as we are making guesses, I'll go with lever height too high and compensated for by some extra tension in the spring. Seems to breath OK on the surface but the lever starts to foul against the diaphram as ambient pressure increases. Suck hard enough and it will break loose (pop) and deliver a bunch of gas and may freeflow.
paulwlee:The ambient pressure acts against both sides of the diaphragm (the diver inhales and creates a differential) so I don't see how it would affect how the lever interacts with the diaphragm. In addition, the IP also goes up with ambient pressure provided that the first stage is operating correctly, so all the effects of higher ambient pressure is balanced out in the second stage. The denser gas will have an effect on the flow during inhalation, but shouldn't have an effect on the cracking behavior.
Besides, the OP said he tried with another second stage and got the same results.
