Zung, I rotated the diaphragm so that the wear spot and the demand lever match up and made sure everything was clean. Hooked it up.. and no more crackling / reduction / etc. IP drops by about 4-5 psi on a deep breath.

I noticed [or it looks like from the pic] that you have the 1st stage in the vice....There's a hex bar [Scubatools]that screws into the hp port and locks into the vice so you don't torque/crack or distort the 1st stage housing......
 
....or use a spent CO2 cartridge or you can take your reg to the hardware store and buy one bolt that screws into the hp port and another for the lp port.

The LP Port theads are 3/8x24 (SAE fine) which are a little harder to find, the HP port is 7/16x20 (SAE fine). When using a bolt for this, I install it finger tight, back out part of a turn then snugg up a nut on the outside to make the joint more secure. Some feel a steel bolt in the brass body is bad....unless you are torqing the crap out of it, I don't see the harm. If you must put a lot of torque on a reg to get it apart, I will sometimes install 2 bolts and grab both with the vise, which will apply force to 2 ports instead on just one.
