Mares 52x with dual adj prim and octo,the octo when purge button is pressed it keeps free flowing,cracking effort and lever height it's set right as per manual ,new service kit been put in it incl new lever and spring but still free flow,no problem with the prim, set and lock at 9.8bar,checked balanced piston and it looks all ok so no idea why keep free flowing,anybody had similar problem?

They wouldn’t trigger a freeflow anyway probably, the orifice knife edge might be nicked tho, did you check it before reassembly? (Using magnifying glass/jewelrs lopue/run finger nail on it to sense it)

Also, is it a “low hiss” or “violent” freeflow?
 
Every good regulator (except Apeks) should freeflow when you press on the purge button. That's Venturi taking over and keeping the diaphragm sucked in and the lever depressed. And when you put your thumb on the mouth opening, it stops. It's designed that way.
By that measure, it's your primary that's not optimized.

Or are you not accurately describing your problem?

That's correct I press the purge fully in with breathing effort screw fully unwinded +(not the little adj screw)it starts free flow and it's stop with thumb on

Green poppet seat is brand new no dent or flat spots on it,it doesn't leak when depressed,did a vacuum check too all good,I'm thinking now like rsingler post it's nothing wrong with,I know the fusion are same with vad+ they free flow when purge pressed

That's fine then. You only have a problem if it starts free flowing by itself (except on entering the water if it's lined up so the faceplate goes in first) or if it doesn't stop when you block it with your thumb or flip it over in the water.

Since it's your octo, you probably want to back off the setting knob a bit.
