Give Jambi a balloon. It was in fact salt water asperation.
We had that very reg serviced at the LDS in July last year, and had dove it on several occasion before and after the service with out a problem.
The lady who now runs the Dive ops was raised there as a kid, and has been around diving for many years. when she heard my wifes story she said that salt water asperation was about the only thing that would cause those symptoms.
They then got to looking at the reg, and found that it did have very fine mist coming out of the mouth peice when the purge buttonn was pushed with the reg semi submerged. After we were on that track, my wife then said that she had noticed a salt water flavor in her mouth, but thought that it was normal as we were diving salt water.. New reg, she was good to go for the rest of the week. She lost about two days of diving as a result though, counting the rotten dives, so she was wanting to catch up rest of the week. It never crossed anyone elses mind to think about the reg, including DAN and the Doctor. I was just glad to get my dive partner back, and that she was feeling better.
 
Well your answer beat me to the post.

The previous guesses were all similar to what I would have guessed, too.

The only other thing I could think of is CO2 build up from poor performance of a 1st or 2nd stage regulator.

The headaches seem to suggest a CO2 or CO problem of some kind. You said you ruled out tank contamination of CO. That only leaves CO2.

I would not have thought of salt water aspiration.
 
Yeah for me! Honestly I had read somewear else about symptoms similar to the ones above and it just came to mind. Makes you wonder about all those "Trained" service techs working on your regs huh? And they won't sell me a parts kit. I'd be going back to the shop that did the work with a bill for lost diving time.....but thats for another thread! The important part is that your dive partner was okay and back in the water. Glad to hear it and thanks for the refresher cousre.
