So I have been tweaking maglites and it seems like one of the weak links is the tailcap as it is not thick enough to handle a decent amount of torque from the cable gland. I made this one out of Delrin:

Now I get full thread engagement!
 
Or perhaps giving them away? ;)
 
Easier fix is to simply mix up some JD weld and fill the cap about a 1/4 to 3/8 deep. Let it set and the drill an tap the cap and it will take more torque than you need

I decided it's not necessary. On the D cell use as-is. On the C cell use a thicker oring to prevent all the threads from goint into the tail cap.
 
you guys are way out of my league, but couldn't you just o-ring and nut the OEM tail-cap on the inside? Curious as to why this isn't possible....

On the D cell you probably can. On the C Cell not enough space. But, like I said, no need!
