I thinking about trying to get an extra day in Utila by taking the Saturday afternoon Ferry and renting a taxi to San Pedro Sula and staying overnight and flying out in the morning.
Is it safe and logical?
Anybody really done it?
I would get in an extra day of diving and a liesurely last morning in Utila.

We've used a private driver with nice ride, several times, if there's two (or more) of you it's economical. If you PM me I can give you contact details.

I am not sure about the taxi portion of your trip, but, the ferry ride is an interesting ride. I enjoyed the trip, but, if you get sea sick, medicate before you board, and, your luggage will probably get wet. The best seats are in the back, facing backwards, looking out over the life jacket compartment. The locals usually snap these seats up pretty fast.
 
Having seen the ferry not making the trip for (no so) bad weather conditions, I would not take the last ferry before my flight.
However, I guess its depends also on your flight ticket exchange policy.
 
we just booked a 2 week trip to Utila, does anyone have any suggestions or recommendations for diving outfits and food....we are staying in a round house near sand beach.....we know about the bugs, anything else that i should be aware of........

This would work for you. There are also buses that run to San Pedro Sula from La Ceiba. I have heard that Taxi's can take advantage of you....so make sure you choose a safe ride if you go that route.
I took a Ferry and then stayed a night in La Ceiba. Then took a small plane to San Pedro Sula the next day to catch the big jet back to the states.
