I was asked to look at a Scubapro Mk2 that the customer said had a constant "Leak". I disassembled it and take a look at the HP Seat end of the piston. Anybody ever seen this happen before? What could cause it to split like this?

Also put this on the regulator forum

Before anyone asks, yes I am a SP Reg tech.

The only way I can see this happening is the reg was assembled without the seat installed and pressurized. The piston was slammed into the HP orifice flaring it out. Odds are the orifice is damaged as well.
I suppose as an alternative explaination, an incorrect seat could have been installed that fell out, allowing the piston to be slammed into the orifice when it was pressurized.

agreed i have seen this exact thing happen , a SELF rebuild gone bad , and the knife edge is defiantly damaged

Although not in the picture, the seat was in there when I took it out. It was severely deformed though and just rattled around. I do not know who it was that serviced it last so I do not know if it was a factory part or a different brand.

MY GUESS is whoever "serviced" it the last time screwed up and damaged the piston but went ahead and installed the seat hoping it would hold up until the customer was long gone...which seems to be what has happened.

OR a DIY rebuild gone bad.
