I wonder how you made the O-ring water proofing - in a square box? And where did you get the buttons?

A great design resource is Parker Hannifin. They produce the Parker O-ring Handbook (292 pages) which provides detailed engineering design descriptions for various O-ring use.

A key design feature for underwater housing closures (static oring seal) is to ensure that the noob user can not over/under tighten things. Broken designs allow you to over tighten and extrude the oring, or under tighten and not seal. Proper designs have the container surfaces mating together to control the oring compression.

Check out section 4 in the above manual: Static O-ring sealing. The key concept is that your design needs to provide solid surfaces that meet with the proper tolerance to allow the the properly compressed oring to provide a seal.

My first scuba flashlight was a twisty design that did NOT provide a solid housing surface to surface mating. It just got harder to turn as your tightened it. My dive buddy did not tighten it enough - I tended to over tighten it. Over tightening the screw head caused the oring to extrude and resulted in a flood. Under tightening did not allow the oring to seal properly and resulted in a flood. We both got floods.

All of my camera housings and current lights are properly designed. I can not over or under tighten them.
